Charlie, I think you have done some fine analysis, but the point you bring up repeatedly (which strings count as "words" -- e.g. in which dictionary(ies)? What languages? etc.) always arises. Was "caro" intended as a word in the original -- pace Puccini?
I agree that 3 is the minimum number of words and within such sets, BCDFGH as the six consonants would be the winner.
(EDIT) I just looked back at your last list: I agree that Bevy, Deco, and Maxi are in common usage -- but there are two "E" and no "U", as I read it.
